Hi Jyobeb,

Wonderful project, truly inspirational. thanks for the details update.

My little input for you project. The rear door of my Toyota Hilux Surf also open the same way as your vehicles. I have a swing assembly for the spare wheel. I am attaching a few pics for your reference.

I will really be gratified if I am able to associate with your build in some way

I am planning to take up a project next year and your thread will be the reference point. I have a few questions.

1. Your reason to choose Safari chassis.
2. What will be the main purpose of your vehicle, %age of onroad and offroad.
3. I am not sure why no one has asked this question or if I have missed the post where this was discussed. How are you going to register this vehicle? Will you continue the Safari Registration or the Station Wagons Registration?
4. Recently, In and around Mumbai I know a few guys who have ran into RTO trouble because of wide tires and other modifications to their 550's, Thars and Gypsys. How are you planning to deal with it?
5. Which AC compressor/ setup are you using?

Sorry for asking too many questions but they will help me and other guys planning a custom build project to plan accordingly.

1) Looked first for a Pajero chassis, but with no luck. (Have one now, by the way) Found the Safari chassis in good nick and went for it. The dimensions also suit that of the wagon.

2)To be honest, 20% off-road, 20% onroad, 60 % show value.

3)My Wagon already has endorsement for both changes. Got it that way or to be more accurate, made sure it was that way before I bought it. The older endorsements were very vague and generalised.

4)I actually may go for 33" tyres. I will be using the vehicle and checking the compatibility of the engine, the gearbox, the 4.55 final drive and then switch to smaller tyres if necessary.

5) The ac compressor is a Sanden SD7V16, with a Unicla ac blower adapted for R134 refrigerant. I also plan to use a top mounted van cooling coil, since the area is quite large. That is the reason I went for the SD7V16.

I had to redo some work on the fenders and front grill and also on the side mirrors. I got hydraulic struts fitted onto the hood.

I am now working on a rear bumper mounted, single pivot swing away tyre carrier.
Some pics of the pivot, Hummer mirrors and the fuel cap.

Pic 2 looks like the Terminator at the end of one of the movies, red electronic eye popping out...

My rear heavy duty crashguard bumper made out of a Mahindra Van chassis. The pivot ( Thanks to Vijay Kumar, Swastijvij) has been fixed.

Isnt the fuel cap door on the body from a pulsar bike?

Brrr. Just gettin goosebumps by imagining how the final product would look.

Just went through the entire thread today. Amazing work mate. Absolutely amazing.Its clear the amount of dedication that has gone into this project.

I suppose if you ever get bored with its look you could just chop off the the rear and turn it into a bruiser pick up truck

I don't know if you're still taking suggestions on the colour. Here goes

Gun metal/Dull grey.With any chrome bits done in black. Would look a bit dark I suppose.

Deep maroon. With generous amounts of chrome.

I don't know if I missed it but are you planning to add a winch?

Once again. Amazing work.

Winch is being fitted and the plate is already fabricated. The front will have the original chrome bumper which I hope will not be out of sync with the overall scheme of things.
Thank you for the colour suggestions. Will have to have a photoshop session before I finalise.

awesome work, and hats off to your ability to visualize your steps, I stumbled on this thread today and to cover it all in one go.. I must say in the beginning I had my reservations on the probability to pull this project off for, but I see that you have made a consistent progress through out, your ability to source parts is also way above average.

This is the first project to be executed of this caliber, that I know off.

while I do not think that I am eligible to make any suggestions, but if i don't then it would pinch me. hence I would add my 2 cents

1. Real Wheel Arch - is not matching the front or the theme, you need to go retro and have a fabricated arch matching the front

2. Side Step - maybe it will look good in the end, but at this point I would prefer if the box tube can stay as support and on top you can have a fluted sheet to match the overall body
