Done - shifts as good as new...

The stupid rattling noise was from some loose nuts on the shield that covers the GB from the tub.

After 2 years of offroading, Jeep was in need of tinkering and a new paint job was on the cards. So Jeep went to the workshop and the entire old paint was scrubbed down and metal exposed.

Tinkering work was carried out wherever necessary.
I used this opportunity to fabricate a front facing rear seat. Although many options like Maruti Omni seats, captain seats etc were discussed, we chose function over form and decided to fabricate a new seat frame which includes a lockable tool box to carry all our off-roading accessories and tools. The box was welded onto to the tub and a seat fabricated on top of it.

The paint theme was inspired by the 1977 Golden Eagle CJ 7. Thar Flender fares were added and so also seat belts for both the front and rear seats.
A rear bumper was fabricated and fixed to carry the spare wheel and also a farm jack. Thanks to SwastikViji for specially fabricating it for a 540.

Next planned mods are (all long-term plans to empty my shallow pocket ):
A/C, MRCBT, FFRA, Disc brakes, Wider front and rear axles, a NGT 520 GB

nice outcome doc. cheesy decals on hood! RIMS personal taste, but ok...

mech mods, try this order---
MRCBT (+PwrStr if you feel the need, I wouldnt)
AC (the place I recomended)
FFRA (easy job)
Pwr brake + disc (needed, can be done alongside MRCBT work anywhere in blore)
Plz get locker on rear at least

wider axle can be put on hold for now, NGT520 - never for this engine!! Your jeep flies literally, remember 2012 sharat's video in BAOTR - why spoil the perfect setup!

Hi Manas,
The front bumper and winch plate was fabricated by Swastik Viji. The same one fits the Thar as well. It was made almost 2 yrs ago and IIRC it was around 11K for the whole set up.

These wheels and tyres match your Jeep very well . The other looks kind of real odd, maybe the color is too bold.

An update. Recently got an AC set-up installed in my Jeep. Used all used parts and only the Blower was a new one. Also got an ICE set up for the jeep. Bought a Dapic player and Panasonic speakers. Got the player installed in the Glove box and the speakers are sitting behind the front seats. They have removable plugs thus can be removed.
Ordered and received Team-Bhp stickers. Stuck them proudly on my Jeep.

Sometime ago while I was hunting for a good AC retrofitter for my AG Roof ac project, I came across Murali, a down to earth, honest and expert guy in automobile AC business, and he QUOTED a HARD to BELIEVE price for a JEEP Ac system on Dr.Madhu's Jeep. Our requirement was ALL USED PARTS and the cheapest QUOTE he could give, once he said the #, we were like - , how much do the 'other' AC guys charge over and above him!!

It was hard to RESIST and we immediately agreed and after 2 weeks this is the result. NOTE - we asked him to discard the USED blower/evaporator unit and UPGRADED to a NEW blower for some Additional money.

End result is a super cool AC system for the Jeep from scrapped condenser, compressor, plumbing, drier and 1 new blower!!

I guess the doc is 1 happy guy and his summer couldnt be better now!!

Santhosh Ji and Doc,
I am really interested in temperature readings of engine in AC usage during summer and Bangaluru traffic. in last many years of jeeping i am yet to overcome overheating problem with AC with stock plumbing for XDP engines at least.
will keep a close watch on this thread.

That blower position, does it block any of the levers?

Also, be very careful while using AC. The XD3P has very little tolerance to overheating. If an unfamiliar driver uses your Jeep and sets the AC to high, he could easily kill the engine. It is like a ticking time bomb for your engine. It is this thought that made me shift to DI.
