You are right. AC does affect the FE to an extent of 1-2 kmpl. In the summer months my average FE hovers around 18 kmpl, whereas in the rainy & winter months it easily touches 19 kmpl.

City Usage (Cochin):
Car: i20 CRDI Asta Diesel 2012
Ac usage: 100%, Climate control Set to 24 degrees.
FE: 16 Kmpl

Highway Usage:
FE: 22-23 kmpl.

I normally drive in highways in weekends either at nights or at early mornings. I set the climate control to exactly same as external temperature shown in the car with windows rolled up all the time. On highways I drive sedately (after seeing the accident thread in team-bhp) at 60-80 in 5th gear.

Please let me know if the fuel efficiency difference is normal, and will there be any problem to transmission as I never user 6th gear (didn't use in last 3 months) .

No, as long as you're in right gear at right speed. Don't upshift, even in my cousins i20, I am hardly able to use 6th gear.

And, no I guess it won't harm your transmission at all.

P.S Man enjoy the enormous torque of your crdi, the engine is monster. Enjoy it, but safely

Btw fantastic figures there, my cousins car hardly get 14 in city and 16-17 on highway, buy again he mostly upshifts at 3-4k on highway!!

Thanks Sameerg. I use the vehicle on highways with windows rolled up and the climate control is set to external temperature so that ac will not come on. I have noticed drop in fuel efficiency from 2-3 km when climate control is set to 16-18 degrees (external temperature during summer in kerala is more than 30 degrees). I upshift at 1700-2000 rpm range and drive at 1700-1800 rpm in 5th gear on highways. I never went more than 3000 rpm in lifetime of this vehicle. While driving I try not to press throttle beyond the point where don't feel the response from engine.

My Ritz Vdi (2012) with 195mm tyres gives me:
Short trips in non-bumper-to-bumper traffic and ~80% a/c = 17kmpl
Long trips with moderate ripping & full a/c (80-100kmph) = 20kmpl
Mileage run (Fifth gear, 50kms, max speed 50kmph) = 32kmpl (Just once, at midnight, on a smooth Kerala stretch)
All these, with 2 on board. All from full tank to full tank.

Car: Figo 1.4
City: Bangalore
FE: 14-15 in the city with 90% AC
18 on the Highway with 90% AC
(All figures before car's first service)

I am a new driver and still learning so the clutch usage is rather high. Also, I drive in a rather sedate manner without accelerating or deaccelerating too much too fast. The car recently underwent its first service.

No doubt, when you drive like this, you'll get mind blowing figures. Here in Delhi, the acc is mostly in the range of 16-18.

Thats pretty good FE. My 2009 I20 crdi gave me 10.5kmpl this time (100% city and AC on 100%). It was used mostly to drop and pick my daughter up from school. And my wife was the one driving it. But I still think the FE is quite low. Maybe time for a service though its done only 5K since the last one.

My Ford Fieata petrol is giving me 16.5 on highways and 14.5 with a mix driving in city as well as highway. AC is used 60% of the times when the car is on highways and 100% in city usage. Esteem gives a mileage of 16 kmpl on highway. Never had the guts to check the mileage of Gypsy though . Never checked the mileage of any of my cars in city driving.

My Punto 90 HP :
Average varies from 8 to 33 kmpl.

I live in Dombivli in City never gave me better than 11 Kmpl.
Mumbai trip normal traffic 15 - 16 kmpl.
Highway Speeds below 100km/hr easily 20kmpl
Best received 33 without AC. Pune to Dombivli Max Speed 90km/hr.

And for the 31000 Kms the avg of avg is 15kmpl.

And my wego gives 35 - 37 kmpl in City and for highways 50 Kmpl .

32kmpl ? Is it a typo or a miscalculation since even the ARAI rating is below that for the new Ritz.

Not a typo / miscalculation.
Smooth straight roads, almost nil traffic, 5th gear throughout the journey, speeds steady at 50kmph.
Cant compare arai with such mileage runs. Remember fiesta classic's limca mileage record, that made news in its initial days? Near its arai?
