Just don't take the Nagar bypass period.
Planned suddenly and made a quick trip to Aurangabad this weekend with family. Got a good deal with lemon tree hotel, and booked right away.
From Pune to Aurangabad, roads are good through out. I have stopped taking the by pass for some time and prefers to go through Ahmednagar instead.
Aurangabad to Ajanta road has gone through transformation, nicely laid and demarcated road. Now it takes little less than 2 hours to reach Ajanta caves.
There was no rain, but weather was cloudy and too much humid. Otherwise nice and enjoyable trip. Covered Vadra maruti tample, Ghrishneswar temple, Panchakki pir baba, Ajanta and Ellora and also some marketing. Left out is lonar, may be another trip lol:.
6 year old humble Micra keeps up through the journey, got little over 17 KM per liter of petrol.

It's been said enough times but I will say it again.
Avoid Nagar bypass. Go thru the city. Ignore all signboards before nagar which ask you to as you turn left for the bypass. Continue straight.
Apart from that the road is pretty straight forward.
Mumbai-expway exit-pune city-wagholi-shirur-nagar city-aurangabad
There is no bypass for pune which can connect you from NH4 to nagar rd. You will have to drive thru pune city.
For pointers in pune city
Take Baner exit on nh4-university-yerawada-wagoli
Mumbai - Aurangabad : What is the best route today?
Hopefully, this update should help anyone planning either Mumbai - Aurangabad or Shirdi - Aurangabad roadtrips in near future since I did Aurangabad - Shirdi - Aurangabad during last week and have couple of updates on the route conditions because I took both the routes; The good and the bad.
This update will specifically refer to only Shirdi - Aurangabad since Mumbai - Shirdi route updates have been quite up-to-date on
this thread anyway.
There are 2 choices:
Kopargaon - Vaijapur - Gangapur- Dhoregaon - Aurangabad
Distance : 111 Kms
Route conditions -
Kopargaon - Vaijapur - Bad to very Bad
Vaijapur - Gangapur - Very Bad
Gangapur - Dhoregaon - Good
Dhoregaon - Waluj - Aurangabad - Good (4 lane).
Kopargaon - Shirdi - Babhaleshwar - Shrirampur - Newasa - Waluj - Aurangabad
Distance : 141 Kms
Route conditions -
Kopergaon - Shirdi - Babhaleshwar - Good 4 lane
Babhaleshwar - Shrirampur - Nehwasa - Good (2 lane)
Nehwasa Bypass end to Aurangabad - Good (4 lane)
Note : You can as well do Kopargaon - Shrirampur directly without touching Shirdi and deviating off at Babhaleshwar as that is also a good 2 lane.
From my recent history from Googlemaps:
Verdict : In all possibilities, avoid the Vaijapur road to reach Aurangabad.
FYI....Mashsej Ghat closed since yesterday due to land slide. Just came back from a day trip there. Likely to take a few days of work going by what the local cops told me. Plan accordingly if going on this route in coming days.

Apart from this, I also suggest to avoid Malshej ghat during the entire monsoon (and also for a month after the monsoon), irrespective of whether the ghat is closed or open for the traffic.
This ghat is at a high risk of landslides. Even during summer and winter, I get scared by those big cracks in the giant mountains by the side of the road.
We recently did Navi Mumbai- Aurangabad trip.
Took Airoli - Igatpuri - Ghoti - Shirdi - Shrirampur- Navasa- Aurangabad while going.
First 10 km after Igatpuri is in bad condition but rest of the route was good.
While coming back we took : Aurangabad - Ahmednagar - Chakkan - Mumbai Pune Expressway - Airoli
This route was lot better and less tiring.
Side note - Route from Aurangabad to Ajanta caves is in very bad condition. There is work going on throughout the route and have heavy truck traffic. Not recommended for night driving.
Did Mumbai to Lonar and back recently. The road that goes north from Vaijapur (Aurangabad-Nasik Highway) is under constructions with very long tracts dug up and covered in base aggregate layer with gobs of dirt on top. Loads of trucks on it make visibility poor as they kick up the dust.
While returning took the Lasur route, which happens to be in better shape. Couple of bumpy stretches, but overall a much better experience.

Here's what I did:
Drove West along Aurangabad-Malegaon road past Kranti Chowk.
Turned right at Goliwadi Chowk onto Nagpur-Aurangabad-Mumbai highway.
Drove Straight past Lasur and Lasur gaon.
Turned Right towards Vaijapur onto Vaijapur-Gangapur Road
Continued Straight past Ambedkar statue in Vaijapur.
Drove towards Andarsul and then Yeola.
Then on to Vinchur and Niphad and finally Nashik.
Took 4 hrs according to Location history from Prozone Mall to a Hotel on Mumbai-Nashik highway. Some wrong turns within Nashik added to the time.
There are some patches under construction, but rest of the road is okay.

Hi Phoenixash, Did you travel to Aurangabad? I am planning to drive down there this weekend and have the same questions as in your post. Any suggestions on the route - as in, via Nashik or Chakan?

Yes, I did do the drive, though I took the Mumbai - Nashik - Yeola - Vaijapur - Lasur - Aurangabad route both ways. The road was generally very good, except for a 50km patch between Lasur - Vaijapur.
This 50km stretch is mostly broken surface and slows down speeds to around 30km/h, with a 4km stretch where there is pretty much no road, and you’re driving on the base layer (loose mud and stones).
I did not try the route via Ahmadnagar and Pune, though my hotel did say that this route has better roads.
Another thing to be aware of is that there are not many eateries / rest stops once you get off the Nashik freeway, only the very basic stores / tapri’s when you pass through a town / village.
