Toyota Innova Crysta: EGR Coolant failure and cylinder damage

Posting on behalf of an office colleague who is facing issues with his Innova Crysta ( Aug 23 model, odo: 12500 kms)

Considering Toyota's esteemed reputation as a premier automaker, it is imperative that this technical fault be addressed with the utmost seriousness. Although the vehicle is under warranty, opening the engine head will severely compromise the vehicle's longevity, increase the likelihood of recurring service visits and future resale value.

In this situation, it is not just ideal but essential for Toyota to replace the entire engine and EGR coolant system. As loyal customers who have invested in the Toyota brand, we would feel profoundly betrayed if the company resorts to a mere partial repair instead of a comprehensive replacement.
Request guidance from follow Bhpians and way forward. The Vehicle is at Pioneer Toyota, Patiala.

While not common it is not an isolated issue either. I am aware of this happening in the GDFTV engine but that was a few years ago. Since the failure is at the EGR cooler the coolant can get into the engine via the same route the exhaust gas is recirculated into the cylinders and cause damage. One of the reasons why I got the EGR blanked at both sides - the exhaust manifold and intake manifold.

If there is damage in the cylinder/head (as indicated by compression test) they should replace the engine as a whole unit. So if they call it an isolated issue be known that it is not.

Feel sorry for your colleague. It's unfortunate but can happen. Do they have a diagnosis on where the failure has happened?

In any case, if there is a damage to the engine block, better to have a full sealed engine replacement.

You will need to work on the Custer errors that pop up due to this, right?

I will leave the tech aspect of this aside. It has been beaten to death in this forum.

There are 2 ways to go about this issue from an owners perspective.

1) Repair to whatever standards the T/Ass is capable of, book the loss, sell it and move on. New Gen engines do not like any major repairs, it will never be the same with 2 cylinders dunked in water.

Or

2) Find our the decision maker(s) in the chain, strike a rapport, beg or even show your local power - to get a full engine claim passed. 1 engine is peanuts for the brand, it is in the power of the T/Ass service center GM, showroom owner/director, and the regional (Punjab or Delhi regional Toyota office) to pull it off.

Do not make a scene on social media, gather all documents and record them in writing. Play cool and the victim, no highhandedness right away, push for a new engine.

If nothing works, then take our your next card, one at a time.

Here is an update on the vehicle:
The company has approved an engine replacement. The new engine is en route and will arrive shortly.

For my DPF issue, ASC replaced catalytic convertor and all injectors under warranty. I believe they could have opened the cylinder head. Touchwood, the issue never occurred and the sensors are working well even in city traffic. So, hopefully one can be confident about the fixes deployed by ASCs by and large..

Here’s an update on the vehicle: The engine was replaced under warranty, and the process took approximately one month. Since then, the owner has driven the vehicle for 500 kilometers without any issues and has expressed deep gratitude to both Toyota and the Team-BHP community for their guidance and support
