the noise is certainly from the gears.
it is there in 3rd, 4th gears after 30 kmph till 85kmph. i had not gone above 85.

Is it the gear or the bearings, have you replaced the main bearing? The noise in my CJ3 was due to these.

Ok, that confirms it is the GB, have you driven any other similar 4 speed T/M set up? Compare the two noises if they are same and if not acceptable to you, I would suggest you to start thinking of a refurbished 5 speed NGT (considering "proper" work has been done during your GB overhaul). I still feel a properly done 4 speed T/M (may feel crude) is not that bad.

Jaggu - the main bearing was changed when the GB was overhauled 5 months before. my purse busted 8k, replacing the bearing, shaft, sync rings etc.,. apart from 3k labour.

spike - yes, i have driven other 2wd mm540s, which are "noiseless". there is some harshness, but no unwanted whines, in the other mm540s. the specific noise, which comes when we take feet off the clutch - is there is almost all 540s. even after changing the release bearing, the noise is prevalent. that sound i have to live with...ok, i accept.

the whine in my GB is from the gears, so i need to change the 3rd, 4th gears, plus also look for the same problem in the TC also. i presume, if i change the gears, and the countergear, the whine maybe eliminated. will try this route in the next week or so ?

spike, another doubt.
a) i am running now 44/9 diff ratio. can i change it to 47/11 - on both front and rear ? i need to change only the ring/pinion gears, on the same carrier plate - correct ? is this the correct way ?
b) what road speed increase can i expect on changing from 4.88 to 4.27 ? can the xdp engine pull cleanly with the 4.27 diff ratio ? some jeep gurus say that the xdp being less touquey, will not pull with 4.27 ? is this a true fact ?
c) the thar comes with 3.73 ratio, so if i need to change to this, i need to change the full set - carrier plate, ring/pinion gears ? is this advisable ? can it be done ?

OT- can you pls post the torque and bhp graphs of the xdp, xd3p, di, di turbo and crde engines ? or you can send me mail, if it is not to be posted in the open forum. Thanks.

Shekaran ji, why do you think older models had higher axle ratios?

Older models ( Less power / torque + Higher Axle ratio )
Newer models ( More power / torque + Lower Axle ratio ). I hope you got the answer.

Higher = Numerically Lower
Lower = Numerically Higher

i am totally confused now.
older engines had higher ratio diff - means lower numerical values - i.e 4.88, 5.38 etc.,.
new engines have lower diff ratio - meaning higher numerical values - 4.27, 3.73 etc.,.

now my question is - is 4.88 and 5.38 lower than 4.27 and 3.73 ? i cannot understand this. so pls explain, i am weakest in mathematics, so pls accept my stupidity in understanding numerical values.

When a vehicle is in a higher gear ( eg. 3rd as compared to 1st), the gear ratio is lower (1.473 is lesser than 3.986).

Hence, the gear (with ratio) 5.38 is a smaller gear than the gear (with ratio ) 4.27 ! But, the ratio 5.38 is higher than the ratio 4.27.

Hope I didn't add to the confusion .

after the pending works listed in my earlier post done, these are the new pics of my daily driver jeep. still am searching for bosch wiper bladesfor the MM540, and have to refit the new wiper arms with new blades.
for the JT6A garage session, did a high speed run from pondicherry -chennai - pondicherry, speedo always in 80-85 kmph range, giving me a solid 12kmpl. yesterday did a sedate 70kmph cruising on pondy- trichy - pondy giving me 13kmpl overall FE for 460 kms. i did not have to fill tank inbetween.
the gearbox and other associated noises have seemed to be on the low side or my ears got used to them, eitherway the jeep is rattlefree and squeakfree as of now, purrs at the right foot, and gives me great motoring miles.
Thanks for all Tbhp friends, jeep gurus for making my jeep as it is now.

yes, but not thar crde - going for thar di, as it would best suit my needs, also easy a/c fitment, less electronics, di engine, 5 speed GB, above all simple mechanicals.

Your choice is good. But then you could opt for Bolero Di with same engine and mechanicals plus hard top.

thar di is 5L onroad here and 1 month delivery time, but bolero di is >7L, for this 2L, i can add alloys, fat tyres, a/c, ICE and even a custom fabricated HT, which am planning now (in design stages). i plan to have a jeep made into a tourer like the earth roamer types. so a basic thar di 4wd would suffice for all my intentions. lastly HT is a strict yes for me, as i keep a lot of things inside the jeep, so safety/security is much wanted. Thanks for all your supports on my jeeping life.
